HELP problems fat 32 formatting IDE

Hi,
Ive just bought a brand new 2.5 ide to replace my old 3.5 noise maker. Its a WD 1600beve 160Gb Ide.
Ive had no probs with the power connecter as i just used the existing one from my old HD and i did the 40-44 pin adapter no probs apart from initially not knowing which pins on the new HD were power.
But the problem is when i went to FAT format the new drive in disk utils it came up with unspecified error so i clicked ok & it said could not write FAT block.
I then tried to format it to EMU instead which it did no probs. But i need FAT 32 so i can back up on OSX.
I tried then reinstalling EOS 4.7 and in the process it seemed to have formatted the HD to fat but when i press info on the HD its only showing 127Gb when shouldnt it be 137Gb which is the FAT max?
I am worried that if i start saving stuff to it it will soon fuck up. Any ideas on this would really help.

P.s is there any way of formatting the hd to FAT 32 with a mac or pc and would it still work in eos
